Josh Posted August 15, 2013 Author Posted August 15, 2013 The bulb that is actually blown is the 12v 4w 'position light' which is shown on the diagram as having a green and brown wire (the brown wire was the wire I took of picture of with melted plastic on it). However it is still the case that the fuse was blown only with low beam on.This picture shows the brown wire (which comes out of a big bunch of wires that leads down from the handlebars and light switches etc) which has a plastic casing around it (cylinder shape) completed melted. acting_strange Posted August 15, 2013 Posted August 15, 2013 The feed for the horn/position lamp is black and brown which I can just see in the piccy...disconnect the horn take out the position lamp, headlamp and rear stop and tail see if it still blows...if it does you have a major problem...if it doesnt connect the horn first and try again....if thats ok put back the headlamp and try again...finally put back the others one at a timeuntil it blows....this will give you most of the answer you need... If I replace the position light bulb and it shorts again will that blow the bulb?Also I was thinking if the bike runs fine as long as it's not on dip beam then maybe the position light has just been blown for a while without me noticing and it's of no relevance. Right....The GREEN wire is the earth circuit...The WHITE wire is the Dip beam feedThe BROWN wire is the position light feed...The GREEN wire is the earth for them all so therefore will be used by both the main and dipped beam lamps...The WHITE wire comes from the TURN SIGNAL/HORN/DIMMER Switch into a block ..... this then goes into another block and from there into the bulb holder...try a new headlamp bulb if you haven't already...If the fuse is ok with the Headlamp bulb out or when switch to main beam then the problem has to be with either the dip switch... the bulb.... or the white wire as they are the only things being used at that moment... I haven't actually changed my headlight bulb so I will try that, although the fuse did blow when the front headlight wasn't connected (switching to low beam with it disconnected still caused a short).The only other bit of information I have from today is my starter button seemed to develop a short lived problem after me putting the plastics etc back on my bike it stopped working - it didn't blow a fuse but it just made a single tick noise (almost identical to the tick made by an indicator in a car). I bump started the bike and then after that the starter button worked fine again?! Seems immpossible!Again thanks for your patience and help although I wouldn't be surprised if you give up soon lol. Reading this I now believe your problem will be in the handlebar switch....can you get it off and taken apart...I would dare lay odds that the contacts are burned/fused inside....But first of all try just taking it off the handlebars and then turning everything on...if it works then the switch could be isolated from the bars as Tango suggested...if not its a new switch unless you could repair it...I would have a go but I have a lot more exoerience and am as tight as a ducks ass....lol Quote

barker Posted September 5, 2017 Posted September 5, 2017 I know how you feel with your xr ,s wiring problem I had similar problems I put a second hand left side switch on and it cured the problem if you take switches apart they have a tendersency of exploding into loads of bits so I have learnt not to tamper with them good luck with your problem sounds like your getting loads of help Quote
